Just thought of this also. Are you absolutely sure that when the brake pedal is released, the pedal comes all the way up and end up with "lets say" .060" clearance/play, so you dont have any pressure on the hydroboost. If you dont have full return with a tad of clearance/play, the hydroboost can get confused and still try to apply a little pressure on the Master Cylinder.
