I've been doing that on the one stud that's sticking out 1/2". Also tried welding a "tab" onto the stud that's sticking out 1/16". I agree that works 90% of the time, but this is the 10%. I can work it back and forth until the weld breaks and the stub won't move at all. Did it several times. I've done multiple heat/cool cycles, kroil, candle wax, all the tricks, and they won't budge. Got one of them hot enough to soften it and drilled it out, but can't get the tap through it. I didn't try an undersized hole and an easy-out, since easy outs have never worked for me in cases where the bolt twisted off due to being stuck. The others are so hard that they wrecked my drill bits, even good ones, and rounded my Proto center punch. Must be hardened bolts. The only other thing I can think to try, since I'll have to junk the manifold anyway if I can't get the stubs out, is to heat the casting all around the stubs to a bright red and see if that loosens them up. It might crack the casting, but I don't have much to lose at this point.
