Some options are:
- You can’t install a 9-5/8 case in the 8-3/4 housing, 9-5/8s are bigger.
- You can use the 8-3/4 side gears in the 9-5/8s case. Re-setting the gear teeth is done by bearing pre-load adjustment of the pinion and gap between the ring gear and thrust pad, it’s easy to do. A truck transmission/rearend shop can do that for you. Best option
- You can cut the smaller axles and weld larger splines from a 3/4 ton, and I would have it professionally done. Downside, it won’t be as strong as the original 1-5/16 axle, unless the whole axle is heated/hardened and annealed for strength, not many places can do that. Easiest for the interchange.
- You don’t want to use the larger side gears and smaller axles, too much play – side-to-side in the gear and between splines. Could result in axles breaking at the splines.
- You will need to have step studs made, 3/8s one end, 7/16 the other end to use the 9-5/8 housing.
- You’ll need 3/4 covers and three gaskets to mount the 3rd members.
For strength, 9-5/8 third members are best.
