Thanks Terry. I ended up using a flat pry bar under the universal yoke to pull the pinion up. The readings were all consistent at 0.004" play. Do you lean more toward 0.001" or 0.002" for preload on the bearing set? I don't want to overdo it.
The whole point of this exercise is because I hate seeing servicable bearings go into the trash because they were not "like-new". This is a front diff on a truck that will get very few miles per year. It doesn't justify the cost of new.
I like the idea of using regular bearings and shimming them for proper preload. Maybe I'll do that on the next one, if the bearings are bad.
And as you suggested, I added an extra shim to the existing pinion spacer to keep the large inner bearing from touching the cup. It took a couple readings of the TM manual to understand the concept, but I finally got it.
