Tim, I just got done adding 2 leafs in my front springs last weekend to make them 10's. I took some old springs apart and used what I needed to add the extra leafs. It can be a time consuming process cutting leafs with cutoff wheels, re-arching them with a sledge hammer, and making the spring clamps longer to accept the extra thickness, but the results are fine. This is exactly what a spring shop does. And, you're right, no matter how pretty you make them they are gonna get rusty with time. A little rustoleum and voila!.
