I am running the NP540 DD in my '52 PW. I shimmed the transfer case up on the tranny side to decrease the jack shaft angle somewhat. I agree the the angle seems a bit harsh, but the local driveline shop and articles say that it is acceptable. I have driven about 3,000 miles with it so far - no issues.
I have not rebuilt my tranny yet; it's as-is from when I pulled it from the junkyard. Other than some noise through a small rpm range in 4th gear, I think it performs well. I especially enjoy downshifting as I have not mastered downshifting the crashbox yet. PWs are naturally noise, but I dont know if mine is noiser compared to a NP435 as I have not driven it with the NP435.
I've been contemplating a rebuild; maybe I'll do it this winter.
