You have some good insights on many things but I respectfully disagree with a portion of it.

The married full-time NP203 transfer case is awesome! I've had at least 5 trucks with it and I still have one. Rock crawlers look for that 203 to work as a doubler along with a 205. If it can take that extreme abuse, it can pull John's 2 horses. The only thing that can ever go wrong with the 203 is the chain can get stretched over time ... like after hundreds of thousands of miles. I'm not much of a mechanic and I was able to change the chain for a new one. Cost me around $100 from Borg Warner.

Full time vehicles handle better in day to day driving. Grips the road better in inclement weather too. I predict that someday all vehicles- cars and trucks will be some sort of full-time or all wheel drive system.

The real decision to make is how much time are you willing to put towards this project? I agree that 3.73 might be best or you. I'd guess you'd save 325 rpm's at 65 mph which will definitely improve milage. The more you drive, the more milage will improve.
