I think I have the same problem.

I replaced the clutch, throwout bearing and pilot bearing.

I also put in another transfer case. Of course, I'm not sure the second was any better than the first.

The u-joints seem good.

I also pulled apart the trans for inspection. But, I'm no transmission expert.

Still have the same noise. At one time, I knew when and when it didn't make noise. But, I've pretty much forgotten since I haven't driven that truck in awhile. I do seem to remember that it made less noise in low range. How about yours?

If yours only makes noise in second gear, I'm guessing it's the trans second gear that's the problem. Hey! Maybe, I am a trans expert.

But, it may be just that there is less load in first gear or at low speeds. I still can't tell if the noise is most associated with road speed, engine speed, load or the gear(s) the transmission is in.

Guess I need to drive it some more. But, it's a back burner issue.
