Congratulations, you have just described hot glue gun operation, not welding.

Your machine is insuficient to support .035 wire.
Wire diameter does provide the relationship to arc density. The difference between .030 and .035 wire isn't sufficient to render the differences you think you are experiencing.
"Now it welds 3/16 with ease, neatness and decent penetration." is an interesting statement. How have you made this determination, bend test, Xray acid test or UT?
