Damn.. This project is gettin cheaper all the time. Sounds good using a front flange. Ya know, the axle can be threaded on the flange end for a securing nut to prevent the shaft from torque walking into the diff.
The problem statement seems to be the small base circle of the coarse splines where they engage the differential. Just ain't enough meat here. I bet with better alloy, machining techniques, and heat treat, the strength could be improved by that magic 20-40%. Now.. Who works in the machining industry among us? This could be a rather cheap approach. My guess is about $100 per axle using the front flange idea.
