Steve ...Stress will be a problem no doubt and a inprocess aneal would be required. I think it will cost at least 250.00 plus material cost to produce each axel on conventional machines a bit less on a cnc . Lets try a different way to cut cost. Are n.o.s axles still out there? Anybody ever magnetic particle or pentrant test an unused axle? Are there cracks or flaws before use?Can the unused axle be softened a bit before use.Steve I was involved in some research about abusive machining on fasteners we found that final speed,feed,cut depth and tool nose radius had a impact on part life.Maybe the orginal manufacturing process caused flaws in the axles. If any flaws were present before heat treat they would only get worse in my opinion. What do you think about taking an unused axle, test it re-machine the o.d , soften it to 45-48 Rc and have somebody abuse it ( the fun and easy part)
