transfer case noises

OK guys, I finally get my motor running and I deceided to go thru the gears to see how everything was. This is with the driveshafts removed. At slow 1st and 2nd no noises, when I go to 3rd and fourth I get a intermittent banging sound. Now mind you I've had the t-case apart about 20 times replacing bearings and checking all the tolerances and it still makes this awful noise clanging noise. If I put the case into neutral it's quiet as a mouse at any rpm. As soon as I engage that sliding clutch and get the main gears spinning I get the noise except in 1st or 2nd at an idle. It looks to me like the high low sliding clutch is a little loose and it also looks like the weak link in the box because mine is worn a bit, and I have some parts cases with worn pieces also. The noise is definately comming from the input shaft, because I removed the tail shaft as a test and it still made the noise. I'm wondering if the t-case needs a load on it to keep gear lash down? or if that sliding clutch piece is banging around on the shaft. Has anyone here had such problems? I know Tim H. was having a heck of a time with his case last winter. Thanks
