Do like the custom rock crawler jeeps do, weld a plate on the open channel of the "C" creating a BOX frame. I'd sandblast it, prime and paint inside, clean the weld area off then put the new metal on, get a soft round pipe brush and run it through the repair with paint. Let it dry and put expansion foam in it to keep future crap out.

Welding of the frame effects the hardness of the metal, so I think you would want to use a Mig welder along the edge, spacing every 6 inches for an inch long weld, wit a moist rag to keep the frame itself cool, then returning to the beginning once the welds cooled and adding another inch weld between the two, then filling the rest. need a frame expert (welder) to tell the proper technique for frame repair though. It's always been one of those secret arts like welding cast iron. It can be done but nobody wants you to do it. Regards WAW
